Project Overview
A beauty-device manufacturer approached us for a custom aluminum housing for a handheld IPL hair removal device. The product required a compact, ergonomic design that accommodated its optical module, control buttons, internal electronics and cooling components.
The main challenge was to achieve a smooth, lightweight metal exterior while maintaining accurate component positioning and a clean surface finish.
We developed a multi-piece aluminum enclosure consisting of a formed main body, a separate rear cover and a front bezel around the optical treatment window. This structure provided the necessary space for internal components and made final assembly more practical.

Aluminum Forming & Tooling
We selected aluminum sheet based on the housing's forming requirements and surface-finish expectations. Custom tooling was developed for the curved main body, which was produced through stamping and staged forming operations.
During forming, we controlled material flow, die radii and forming pressure to reduce wrinkling, cracking and local deformation. Trimming and secondary operations completed the housing profile and prepared the parts for assembly.
The rear cover and internal mounting components were manufactured separately, allowing different parts to use suitable stamping, bending and machining processes.
Precision Openings & Component Integration
The front optical window required accurate positioning to match the internal optical assembly. We also processed the openings for control buttons, charging connections and other functional interfaces.
CNC machining was used for critical mounting and mating features, while suitable sheet-metal components were produced through laser cutting and stamping.
The internal layout also accounted for electronic components, cooling structures and fastening positions. This helped maintain proper component fit and avoid interference during assembly.
Surface Finishing & Quality Control
The aluminum components received brushing and anodizing to achieve the required metallic appearance. We controlled the surface preparation and finishing process to maintain consistent texture and color across the visible parts.
Quality inspections covered the housing profile, critical openings, component fit, surface appearance and coating requirements. The finished components were also checked during assembly to ensure proper alignment between the main body, rear cover and front bezel.
Custom Metal Enclosure Manufacturing
This project brought together custom tooling, aluminum forming, precision secondary machining, surface finishing and assembly.
We provide custom metal enclosure manufacturing for beauty devices, personal care products, consumer electronics, industrial instruments and other OEM/ODM applications.

FAQ
What information do you need to quote a custom handheld metal enclosure?
Please provide 2D drawings, 3D CAD files, material requirements, key dimensions, internal component layouts, surface finish preferences and estimated order quantities. If your design is not finalized, you can also share an initial concept or product sample for a DFM review.
Can you develop custom stamping dies for aluminum enclosures and mass production?
Yes. We develop custom tooling for aluminum stamping and forming projects. Depending on the housing geometry, material condition and production volume, the manufacturing route may include deep drawing, multi-stage stamping, laser cutting and sheet metal bending.
Can you customize openings and mounting features for internal components?
Yes. We customize openings and mounting features for displays, optical windows, buttons, charging ports, connectors and internal components. These features are reviewed against the component drawings and assembly requirements to ensure proper alignment and fit.
How do you maintain consistent anodized colors across different enclosure parts?
Color consistency starts with material and finish selection. We recommend approving physical color samples before production and coordinating the aluminum alloy, surface preparation, brushing direction and anodizing conditions. Visible components are then checked against the agreed color and appearance requirements.
Can you provide assembly after metal enclosure fabrication?
Yes. We support mechanical assembly of custom metal enclosure components and related parts. Assembly requirements, component interfaces and the required level of integration are reviewed according to your drawings and project specifications.
